Meaning
Injection moulding tool alterations involve the deliberate addition or removal of metal from cavity or core surfaces to change the geometric profile of a finished part. This wall thickness modification adjusts the internal flow paths or outer dimensions of a component to address filling imbalances, thermal management issues, or weight reduction requirements. The process alters the physical depth of the plastic section to ensure the material reaches extremities before hardening.
It applies strictly to the steel or aluminium geometry of the mould and finishes once the metal has been removed or welded and polished.
Tooling Calibration
Adjusting the steel requires precise measurement against the original CAD data to ensure wall thickness modification does not compromise the structural integrity of the part or the integrity of the mould cooling channels. Moulders manage this by removing thin layers of material through electrical discharge machining or hand polishing to increase flow cross sections. Increased clearance reduces shear stress on polymer chains during high speed injection.

Resin Performance
Polymer flow rates depend on the cross sectional area, so wall thickness modification exerts control over how a resin fills a cavity. Thinning a section increases the pressure required to fill the void, which can lead to flashing or incomplete shots if the machine capacity limits the flow. Thickening a region lowers the local velocity and pressure, which helps prevent jetting or gate blush.
Moulders often rely on these shifts to accommodate regrind, as lower melt index materials necessitate wider channels to maintain consistent part quality across a production batch.
Operational Variance
Production deviations between a datasheet value and the physical part often trigger the need for corrective action during the validation phase. A moulder compensates for cooling rates or shrinkage by performing wall thickness modification to shift the neutral axis or to balance out warp across the geometry. Changes to these dimensions permanently set the part specification, whereas material adjustments remain temporary adjustments within the control of the machine operator.
