Meaning
Geometric definitions in polymer design categorize features whose depth or height greatly exceeds their width or diameter. A feature with a high aspect ratio possesses a geometry where the length-to-thickness ratio is large, commonly exceeding ten to one, which creates distinct challenges during injection molding and extrusion. Molders must use specialized processing conditions to fill these thin, deep cavities before the plastic melt freezes.
This metric governs the production of medical micro-needles, cooling fins, and high-density connectors.
Flow Resistance
Injecting molten polymer into thin, deep cavities requires high injection pressures and fast fill rates to overcome the rapid cooling of the melt. As the polymer contacts the cold metal walls of the mold, a frozen skin layer forms, which reduces the effective flow channel. For parts with a high aspect ratio, this restricted flow path increases shear rates and can cause melt fracture or incomplete filling.
Processors often use variotherm molding, where the mold is heated above the glass transition temperature of the polymer during injection and then cooled rapidly, to ensure complete filling.
Demolding Force
Extracting parts with tall, thin features from the mold cavity requires careful optimization of the ejection system. The shrink force of the cooling plastic around deep core pins creates high friction, which can cause the molded feature to stretch, bend, or tear during demolding. Increasing the draft angle and applying specialty coatings to the mold steel can reduce this friction.
Proper formulation of the polymer resin, such as adding internal release agents, also helps the part release without damage.
Tool Design
Mold makers must construct deep, narrow slots using materials with high thermal conductivity to ensure even cooling. Inadequate cooling in these regions leads to localized hotspots, causing differential shrinkage and part warpage. Using sintered metals or inserts made of beryllium copper alloys allows rapid heat extraction from these narrow mold geometries.
