Meaning
Geometric reproduction accuracy measures the precision with which a molded plastic feature matches the dimensions of the tool cavity. The micro cavity replication fidelity evaluates the transfer of micron scale surface features from the tool insert to the injected polymer part. This metric determines the functional viability of microfluidic devices and diffractive optical elements.
Process Variable
Injection molding parameters exert the primary control over the filling of microstructured mold surfaces. To achieve high micro cavity replication fidelity, the mold temperature must be kept near or above the glass transition temperature of the resin during the injection phase. This setting prevents premature freezing of the polymer melt before it can fully penetrate the micro cavities.
Part Integrity
Insufficient replication can lead to immediate failure of the molded part’s intended function. In optical lens production, poor micro cavity replication fidelity results in distorted light transmission due to incomplete microstructures. Molders monitor this fidelity using non contact optical profilometry to ensure consistent batch quality throughout production runs.
Resin Properties
Melt viscosity and molecular weight distribution govern the flow behavior of polymers at the microscale. Amorphous resins with high flow rates generally yield better micro cavity replication fidelity than semi crystalline plastics with rapid freezing rates. This rheological behavior must be carefully balanced with the mechanical requirements of the finished part, as the low molecular weight resins that flow easily into microstructures often possess lower impact strength.
Tool designers and material compounders must collaborate to select polymer grades that maximize flow performance without sacrificing the long term durability of the molded component under cyclic stresses.
